Producing lead sheets and arrangements (charts inc. harmony parts) for my 6-piece band is my main use for Band-in-a-Box, apart from practicing.
Yep, CutePDF Writer or similar is the way to go if you want to send the parts by E-mail. Otherwise hardcopy into the band folder. It also enables you to keep a subfolder in your BB library for the tunes played by one band. Just in case you lose a folder. 'Print Multiple Songs' is the solution for this situation. Plus, I always keep an Eb folder going even though we don't have a regular alto or bari player. Great for subs or sitters in.
Also have a look at some of the fakebooks around the marketplace these days - even the legal ones. It is obvious a lot of these are now produced on BB.
