I must be just terribly unlucky with BIAB.  I keep discovering bugs with the program. I printed out a page of music. I made one change: Instead of printing Whole Song I printed Last Chorus. Who hasn't made that innocent change before? Well here's what happened to me. The font size went from Med. to LARGE! Arghhhh!!!

And here's the worst part. Printing to .PDF shows a different font size than Print Preview. I have scaled down the Chord font size from 120% to 110% to 100% and Print to .PDF shows the same size each time!!!

If you are using PDF995, along with a regular printer, you need to go into the printer properties and make some changes. By default, PDF995 does NOT capture font information. So, if the font you are using is not a standard Windows font (for example, maybe a PGMusic font), then PDF995 will substitute a standard font. In the advanced options under properties, be sure to set "TrueType" font to "Download as softfont", not font substitution. That will embed the TrueType font into the PDF file (which will make it a little larger), but will then use that TrueType font when printing.
Also, make sure that you print resolution in PDF995 matches the print resolution of your physical printer. I've seen problems where everything fits on one page in the PDF, but then takes a little over a page to print the PDF out on the physical printer. Making them match ensures that the output is consistent when you print the PDF as when you just send a document directly to the printer from the host application (such as BIAB).
Don't know if this will help you, but a few things to check out.

I have done a lot of printing from BIAB long before it was available in the software. I have always use Cutepdf as a virtual printer. I did try the built in PDF option, but it never seemed to work properly.
I have never had any font or print size issues. IMO ditch the built in and use an alternate.

IMO ditch the built in and use an alternate. I only made an assumption regarding PDF995 (OP didn't say which virtual printer he used). That being said, there is nothing wrong with PDF995. It makes just fine PDF's. I've been a registered user of it (meaning I purchased it) for many years with no problems. But you do have to configure it for how you want to use it. Ditching it because you don't want to make a simple printer setting is like throwing away a perfectly good printer because it won't print two-sided unless you configure it to do so. But use whatever works for you.

Another assumption BIABguy you have to be careful of. This is NOT a Biab bug, it's a setting in your 3rd party pdf app or you can change to a different pdf app. I've said it so many times I should just record this and put it up on Youtube or something. You need to be a computer nerd in order to use this stuff. By that I mean you need to really know how Windows works on a pretty deep level as in you become the go to PC guy to all your friends, how all of your programs work individually and most of all understand how they all work with each other.
