Part of the problem might be my misunderstanding of musical terms here.

I have a piece of music that's 53 bars long called Lil Darlin. Forgetting all the other issues, this is what's supposed to happen:

Play from bars 1-40
Jump back to the sign at bar 5
Play to bar 16
Jump to the coda at bar 41
Play to the end of the song.

I can't for the life of me figure out how to set this up. BB keeps adding/deleting bars and I think it's because I don't fully understand what it means by "Start", "End", and "Chorus." Little help?

Don't drive yourself crazy... do it the easy way. Especially since you're all writing out your parts anyway.......

UNFOLD the Chorus into one chorus as BB calls it. That puts everything in a linear fashion. No need to jump around and follow the musical road signs. Start at M-1 and simply play straight through to the end. It's so much easier. It only takes a few minutes to do it this way. Then print the charts.

A little bit of copy and paste and you're ready to go.

as follows:

Play from bars 1-40

Copy bars 5 - 16 insert 12 measures and paste starting at M-41

Coda is now M-57 (if my math is right) play to the end.

Use "delete measures" to remove the unneeded measures in the song so it ends properly.
